From Clay to Kiln — The DNF Ceramics Manufacturing Process Explained

Manufacturing transparency is one of the most valuable things a ceramic producer can offer a B2B buyer. When you are placing a bulk order for a hotel pre-opening, specifying planters for a high-end interior project, or importing ceramics for international retail, you need to know that the manufacturer you are working with has a coherent, controlled production process — not simply an assurance that the product ‘will be good.’ This is DNF Ceramics’ manufacturing process in full — the stages, the decisions, the controls, and the quality checkpoints that govern everything that leaves our Khurja facility.

DNF Ceramics has been manufacturing ceramic products in Khurja since 1976. The process described here reflects nearly five decades of production refinement — drawing on the 300-year heritage of Khurja’s pottery tradition and the accumulated knowledge of our artisan workforce.

Material Sourcing and Clay Body Formulation

Our production begins before any clay is shaped — at the material sourcing and clay body formulation stage. Clay body specification is one of the most consequential decisions in ceramic manufacturing because it determines the properties of every piece that comes out of the kiln: workability during forming, shrinkage rate during drying, and fired density, colour, and durability.

DNF Ceramics sources clay from established regional suppliers with proven consistency, supplemented by mineral additions — feldspar, silica, ball clay — selected to achieve the target clay body properties for each product category. Clay is processed through a wet preparation system to remove impurities and achieve the target particle size distribution before being pugged to a consistent, air-free density. The specification is not changed without testing the impact on forming, drying, and firing behaviour — a discipline that prevents production surprises at the kiln stage.

Forming: Matching Method to Product

The forming method is selected based on the product type, the production volume, and the design requirements. Handmade wheel-throwing is used for traditional round forms, vases, and planters where the subtle qualities of hand-formed clay are part of the product’s value proposition. Slip casting is used for complex forms requiring undercuts or fine surface detail. Jiggering is used for tableware where dimensional precision across large batches is essential. Hand-building is used for extra large planters that cannot be formed as single pieces on the wheel.

Each forming method requires specific clay body properties — slip casting requires a much higher water content than jiggering; wheel throwing requires greater plasticity than slip casting. Drying Management

Drying is the stage that buyers rarely think about — but it is where most structural failures originate if it is poorly managed. Differential drying between the outer surface and the interior of a thick-walled piece generates shrinkage stresses that crack the clay. Fast drying in low-humidity, high-airflow conditions causes rapid surface drying while the interior remains wet. Slow, uniform drying in controlled conditions allows moisture to migrate from the interior to the surface gradually, minimising stress concentration.

At DNF Ceramics, drying rooms are managed for temperature and airflow based on the specific pieces in progress — the protocol for a thin-walled tableware item is different from the protocol for a 100cm hand-built planter. The distinction is simple: we do not rush drying to accelerate production.

Bisque and Glaze Firing

Our kiln sequence involves two firings for glazed products. The bisque firing (950–1,100°C) produces a stable, porous ceramic body ready for glaze application. The glaze firing (1,150–1,260°C for most of our range) fuses the glaze permanently to the clay body and develops the final material properties of the piece. Glaze formulation and application are managed with the same discipline as clay body specification. All glazes are lead-free — confirmed by regular batch testing — and food-contact glazes additionally meet food-safe manufacturing standards including cadmium and barium limits.

Quality Control: The Gate Before Dispatch

Every piece is inspected after the glaze firing before it enters packing. Our QC process checks: glaze surface quality (pinholes, crawling, colour accuracy); dimensional accuracy against specification; structural integrity (cracks, deformation); and drainage hole quality. For commercial orders, batch QC is conducted against the approved sample — pieces are compared directly to the signed-off sample, not assessed against a verbal description.
